They're already Roots-blown so it's not like the latter-day high horsepower 567's where you want to get rid of the turbo expense and I don't think you need 645 PA's to go up a puny 50 or 100 horsepower.

The Paducah rebuilds had 645 assemblies. Paducah shop had a very modern, automated line for rebuilding individual parts and putting them together as assemblies for installation in the rebuilds on the line, the 645 equipped units that came into the shop for heavy work, to be shipped to outlying shops, and for use in towboats.
As you noted, they breathed better with the 4-stacks, and there were changes to the governor settings and max rpm from stock to get the extra 100 hp.

My understanding is that EMD engine blocks are built up of compenents welded together, not one large casting like an automobile motor. So just how is the larger diameter 645 piston/cylinder inserted into the smaller 567 space?

I've seen and worked on Paducah Geeps that were 567 and some that were 645 -- didn't seem to be any rhyme or reason. Perhaps it depended on the era the rebuild was done?

As far as 645s in a 567 block, the OD of the liner is the same, the ID is different.

I recall an anecdote about a mechanics installing power assemblies and not paying too close attention and only when this one didn't want to drop all the way down did they realize they'd tried to install a 710 which apparently is also the same OD but of course is taller.
